    Yes true they can gas very bad if hot. Remember the picks of the exploded house. Yes they need good ventilation.

    If you're panels are on the same direction and angle you do not need any diods. Diods on the panels are for reverse protection.

    What type of earth leakage breaker is it? If it's an 'AC' type you could be looking for AC leakage with a DC component to it.
    As above, earth leakage breakers are known to sometimes nuisance trip when power is restored. They can be sensitive to downstream and upstream harmonics and phase angle disturbances which can occur depending on the type of load connected.
    0 & 180 degree ramp test the earth leakage and check trip times at .5x, 1x and 5x. Do an IR test with L+N combined and earth but also test global leakage current as a live test with a clamp meter around the L+N on the earth leakage load side. If these tests give good results then you can add an extra earth leakage breaker and split the circuits between the two assuming there's space or alternatively try a different brand of earth leakage breaker.

    Yes manually, calculate the max open circuit voltage of the panels in series and must less than max Pv voltage on the inverter.(800V) Now calculate the VMP( max power point voltage of the panel) and this must be more than the PV minimum of the inverter. (400V)

    10 535w panels are the minimum for the 2nd string max 15 panels. For the 320w Max 17 Min of 11.

    Yes will work and it is MPPT charge controller better than PWM type. 
    Compatible with lead acid and lithium-ion batteries.

    Yes some of the newer PWM controllers have settings for different battery chemistries and not to expensive.

    I have STGW80H65DFB which will work, do not use https://za.rs-online.com/web/p/igbts/1107157 they do not have a fast recovery diode.
